I was hoping someone could give me some pointers on the best meathod fo going about this...if there is one.

I have a 79 GMC 1/2 ton with a 500. Currently I have the stock exhaust manifolds but just picked up some Chevy BB headers along with some 3/8 thick flanges. This will be my first time fabbing and fitting this sort of thing so any suggestions would be appriciated.

Patience will be your most valuable asset when doing headers.  Set the new headers against the engine and make a plan on what needs changed then cut the flange off. Try to modify as few tubes as possible. The ends will need to be squared to match the caddy port. I used a torch and a large punch to square mine before. Tack the round tube in the flange almost to where it will touch the head then use the punch to contour the corners out to the flange as you heat the tube. Or, if possible, make a steel plug the closely matches the caddy port and has a taper on one end. Put it in the round tube as you heat it to expand it to the caddy port shape.

Are you MIG or TIG welding these?

Take your time.

Thanks for the advice

After I get them the way I want them I plan on tacking them in place myself with the MIG and having someone else finish off the welding (either a friend or a "pro") . My skills arent the greatest and I would like them to look halfway decent.
